Diagnostics Over Guesswork: How Legacy Helped Keep Two Easterseals Buses on the Road
When a fleet vehicle develops an engine misfire or an unfamiliar tapping noise, it can be easy to assume the worst. However, the most expensive answer is not always the correct one.
For Easterseals of the Mahoning Valley, taking the time to properly diagnose the problem helped avoid an unnecessary engine replacement, significantly reduce repair costs, and return a critical passenger vehicle to service.
This is a powerful example of how professional diagnostics and reliable fleet repair services can help organizations control costs, reduce downtime, and keep their vehicles dependable, productive, and ready for the road.
The Challenge: Misfiring, Tapping and a $16,000 Estimate
In August 2025, Easterseals brought a Ford F-450 passenger bus to Legacy Tire & Auto Repair with two concerns:
- An engine misfire
- A tapping noise coming from the engine
The fleet manager told us that Ford had previously diagnosed the vehicle as having an engine failure. The estimated cost to replace the engine was nearly $16,000.
Replacing an engine would have created a major expense while taking an essential passenger vehicle out of service. Rather than immediately recommending a complete engine replacement, the Legacy team performed a thorough diagnostic evaluation to determine exactly what was causing each symptom.
What Our Fleet Diagnostic Testing Found
Testing revealed two separate, repairable problems. The Powertrain Control Module, or PCM, had a failed coil driver that was contributing to the engine misfire. We also found a collapsed valve lifter responsible for the tapping noise.
These were serious issues, but they did not require replacing the entire engine. Our team developed a targeted fleet repair plan that included:
- Replacing the failed valve lifters and pushrods
- Removing and machining the cylinder heads
- Performing a valve job
- Replacing the failed PCM
- Reassembling, diagnosing, and thoroughly testing the vehicle
The goal was not simply to get the warning light to turn off or the tapping noise to stop. It was to identify the root causes, complete the correct repairs, and return the bus to dependable service.
Approximately One-Third of the Replacement Cost
The completed repair cost approximately one-third of the nearly $16,000 engine-replacement estimate. That represented roughly $10,000 in avoided expense compared with replacing the engine. This is where experienced fleet maintenance and repair can create real value.
The right diagnosis helped Easterseals:
- Avoid an unnecessary engine replacement
- Reduce a significant unplanned fleet expense
- Return an essential passenger vehicle to service
- Preserve the useful life of an existing fleet asset
- Continue providing transportation to the clients who depend on it
Most importantly, the repair helped Easterseals continue its work without unnecessarily replacing a valuable vehicle.
The Real Proof Came 35,000 Miles Later
A cost-effective repair only creates lasting value if it continues to perform. Thirty-five thousand miles later, the Ford F-450 is still reliably transporting Easterseals clients, with no issues related to the repair.
That long-term performance turned the repair into more than an immediate cost saving. Easterseals retained an important fleet vehicle, avoided a premature engine replacement, and protected the continuity of an essential community service.
This is the kind of outcome proactive fleet care should support: fewer surprises, more useful miles, and vehicles that remain ready to perform the work they were purchased to do.
A Second Bus With the Same Type of Concern
Several months later, Easterseals brought another passenger bus to Legacy with a similar tapping noise. Our diagnostic testing found that several valve lifters had failed. Once again, we did not automatically recommend replacing the engine. We addressed the actual problem by replacing the failed lifters and pushrods and having the cylinder heads properly machined.
That vehicle is also still on the road transporting Easterseals clients. Two vehicles. Two targeted repairs. Two unnecessary engine replacements avoided.
Why Proper Fleet Diagnostics Matter
These repairs demonstrate why fleet-service decisions should be based on evidence rather than assumptions.
When a fleet vehicle develops a misfire, engine noise, warning light, or performance problem, a thorough diagnostic process can determine whether the concern involves a repairable component or a true engine-level failure. The right diagnosis can help your organization:
- Avoid unnecessary repair and replacement costs
- Minimize vehicle downtime
- Return important assets to service
- Extend the useful life of fleet vehicles
- Make better-informed maintenance decisions
- Keep vehicles dependable and productive
- Protect the employees, customers, and community members who rely on them
For Easterseals, it meant keeping two important passenger vehicles on the road while avoiding unnecessary engine replacements. For the Legacy team, it reflects the approach behind FleetCare by Legacy:
